What this pack is
Testing and trial assembly are occasional jobs, which is what makes them dangerous: they are done by whoever is free, without the routine that protects people on the production line. A pressure test stores enough energy to kill. A part-built tank shell in the yard is a sail. Radiography brings ionising radiation onto the site.
This section covers dimensional inspection, marking and stencilling; weld inspection and non-destructive testing (dye penetrant, magnetic particle and radiography); hydrostatic and leak testing; and trial bolt-up of tank rings in the yard, including work at height, jack and support failure and wind loading on the shell.

How one hazard is rated
Hazard G3.1 – Stored energy failure during pressure testing – starts with an inherent risk of 4C, rated before any controls are counted. The calculator lists 5 controls for it, from elimination and engineering down to PPE, monitoring and emergency arrangements. You answer Yes, No or N/A for each on the floor. Once the last one is answered, the calculator works out the control score, applies any severity reduction earned by physical controls, and shows the residual risk as RED, YELLOW or GREEN. Every control you answered No to goes into your Action Plan, most urgent and most effective first, ready for a responsible person and a due date.
